My manager's rule to reuse envelopes led to us mailing a birthday card in a cereal box... post office was confused but we stayed under budget.

We once mailed documents in an empty chip bag, got a similar confused look from the mail clerk.

Remember doing that with a cookie bag once, @olivia_white93. The crinkly sound when the clerk picked it up was pretty funny. Those foil-lined bags are actually tough and keep things dry, so it's not a bad idea. I figure the weird look is just because it breaks their routine, you know? They see envelopes and boxes all day, then suddenly get a chip bag. Your story totally proves that the most normal task can get a little interesting with the wrong package.

Wondering if the real issue is how those foil-lined bags move through sorting machines. (Like @olivia_white93's chip bag, the crinkly shape might not slide on the belts right.) I read that flat, stiff envelopes are meant to not jam things up, so a puffy bag could definitely cause a hiccup in the system beyond just a clerk's confused look.

Used to think it was all about the clerk being thrown off, like charles_jackson68 said. But reading your point about the sorting machines totally changed my mind. Olivia_white93's chip bag probably would get hung up on those belts because it's not flat and stiff. Makes sense now why they push for proper envelopes, it's to avoid jams we never see.
